THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
Selecting the right material for the pattern is essential in lost foam casting. The chosen material depends on the casting material. For aluminum die castings, we opt for expandable polystyrene with pentane as the blowing agent.
agent. For cast iron and steel components, a copolymer made from EPS and EPMMA is preferred.
2. Pre-expansion
Polystyrene becomes expandable due to the pentane blowing agent. Below is an example of a bead pre-expanded using a fluidized bed dryer.
3. Molding
To produce the desired pattern section, the pre-expanded EPS beads are injected through a fill gun into a metallic permanent mold using compressed air. In the mold, the beads bond upon heating to achieve the intended pattern geometry. Kindly review the molding process outlined below.
4. Pattern section assembly and mounting of the patterns on a gating system
Complex pattern geometries are segmented into simpler sections which are then assembled into a complete pattern post foaming and drying. Subsequently, the patterns are mounted onto a gating system to form a cluster.
5. Coating of the clusters
The assembled clusters are immersed in a water-based refractory coating, achieving a thickness of approximately 2mm.
6. Mold filling The coated cluster is positioned in a flask, where quartz sand is filled using a sand raining feeder and compacted with a vibration table. Once compacted, the cluster is fully encased in quartz sand, leaving only the sprue exposed.
7. Casting
A down sprue is aligned with the EPS sprue. Molten metal is poured into this down sprue, flowing into the gating system of the foam pattern. The EPS cluster decomposes, allowing the molten metal to fill the mold cavity meticulously. Review the decomposition process detailed below.
8. Demolding
Upon solidification, the casting is complete. The castings are then transferred to the next stage for additional cleaning.
9. Sand processing department
Post-demolding, the used sand is transferred to a processing system for recycling, readying it for reuse.
