THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
This crucial step in lost foam casting involves selecting materials based on the specific casting requirements. When producing aluminum die castings, expandable polystyrene containing pentane is chosen as the blowing
agent. However, for crafting cast iron and steel components, a copolymer made of EPS and EPMMA is preferred for its optimal performance.
2. Pre-expansion
With the inclusion of pentane as a blowing agent, polystyrene becomes expandable. The initial stage involves using a fluidized bed dryer for pre-expanding the EPS beads.
3. Molding
To form the desired pattern, pre-expanded EPS beads are propelled into a metallic permanent mold using a fill gun and compressed air. The beads bond upon heating, achieving the precise pattern geometry. Explore the detailed molding process below.
4. Pattern section assembly and mounting on a gating system
Complex pattern geometries are segmented into simpler sections, which are then meticulously assembled post-foaming and drying. These complete patterns are subsequently arranged onto a singular gating system to form a cohesive cluster.
5. Coating of the clusters
The assembled clusters are immersed in a water-based refractory coating, achieving a thickness of approximately 2mm, ensuring protective and effective results.
6. Mold filling After coating, the cluster is placed in a flask where quartz sand is introduced via a sand raining feeder. Compaction occurs on a vibration table, fully embedding the cluster in quartz sand with only the sprue remaining exposed.
7. Casting
A down sprue aligns with the EPS sprue, allowing molten metal to be poured. The metal navigates the gating system, decomposes the EPS cluster, and intricately fills the mold cavity. Explore the decomposition process in detail below.
8. Demolding
Following the solidification of the molten metal, the castings are formed, ready to be transported for the subsequent cleaning procedures.
9. Sand processing department
Post-demolding, the sand is conveyed to a processing system, facilitating efficient recycling and preparation for future use.
