THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is absolutely crucial for ensuring the successful execution of the lost foam casting process. It's imperative to select the material with precision based on the specific casting requirements. For aluminum die castings, our choice is expandable polystyrene infused with pentane, serving as an exceptional blowing agent, ensuring remarkable results.
In contrast, for the creation of cast iron and steel parts, we employ a sophisticated copolymer, expertly crafted from EPS and EPMMA, to deliver outstanding performance.
2. Pre-expansion
The polystyrene undergoes efficient and rapid expansion, thanks to the pentane acting as a powerful blowing agent. Below, discover a bead pre-expanded using an advanced fluidity bed dryer, ensuring optimal preparation.
3. Molding
To produce the actual pattern section, pre-expanded EPS beads are expertly propelled through a fill gun into a permanent metallic mold using compressed air. Within this mold, the beads bond seamlessly during heating, forming the desired intricate pattern geometry. Please refer to the detailed molding process outlined below.
4. Pattern Section Assembly and Mounting
Complex pattern geometries are ingeniously segmented into simpler sections. Following foaming and drying, these sections are meticulously assembled into a complete pattern and mounted on a gating system to create a cohesive cluster.
5. Coating of the Clusters
The assembled clusters are subjected to a comprehensive coating process, where they are dipped into a water-based refractory coating, achieving an ideal thickness of approximately 2mm for optimal protection and performance.
6. Mold Filling
The coated cluster is strategically positioned in a flask, with quartz sand being filled via a sand raining feeder. The application of vibration ensures the sand is compacted thoroughly until the cluster is fully enveloped, with only the sprue remaining visible.
7. Casting
A precision-aligned down sprue is placed over the EPS sprue. Molten metal is then expertly poured into this downsprue, enabling it to flow seamlessly into the foam pattern's gating system. The molten metal effectively decomposes the EPS cluster, thereby filling the mold cavity with impeccable detail. Please review the comprehensive decomposition process below.
8. Demolding
After the molten metal solidifies, the precise casting is formed, ready to progress to the subsequent stage for further cleaning and refinement.
9. Sand Processing Department
Following demolding, the used sand is efficiently transported to the advanced processing system for thorough recycling and reuse, promoting sustainable practices.
