THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is pivotal for the success of the lost foam casting process. Selecting the right material is essential to meet casting requirements. For aluminum die castings, we utilize expandable polystyrene enriched with pentane, acting as a highly effective blowing agent.
In contrast, for crafting cast iron and steel parts, we employ a copolymer blend of EPS and EPMMA, ensuring optimal performance.
2. Pre-expansion
The pentane within the polystyrene enables efficient expansion, demonstrated by the pre-expansion of beads, which is achieved using a state-of-the-art fluidity bed dryer.
3. Molding
To produce the pattern sections, pre-expanded EPS beads are precisely injected into a permanent metallic mold via a fill gun using compressed air. Inside the mold, these beads bond seamlessly when heated, forming the intricate pattern geometry tailored to your specifications. Discover the details of the molding process below.
4. Pattern Section Assembly and Mounting
For complex pattern geometries, sections are simplified and segmented. After meticulous foaming and drying, these sections are expertly assembled into a complete pattern and are mounted on a sophisticated gating system to create a cohesive cluster.
5. Coating of the Clusters
The assembled clusters receive a protective coating through immersion in a high-quality water-based refractory coating, achieving a uniform thickness of approximately 2mm for optimal results.
6. Mold Filling
Positioned in a secure flask, the coated cluster is enveloped by quartz sand through a sand raining feeder. Continuous vibration compacts the sand around the cluster, ensuring it is fully embedded, leaving only the sprue exposed for further processing.
7. Casting
A down sprue aligns perfectly over the EPS sprue, allowing molten metal to be poured seamlessly. The metal flows into the foam pattern's gating system, where it decomposes the EPS cluster with precision, filling the mold cavity with intricate detail. 8. Demolding
Once solidification of the molten metal occurs, the casting is fully formed, now ready to proceed to the subsequent phase for thorough cleaning and refinement.
9. Sand Processing Department
After demolding, the used sand is efficiently transported to the processing system, where it undergoes recycling and is prepared for reuse, promoting sustainability.
