THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
A crucial component of lost foam casting involves selecting the appropriate material based on the casting material. For aluminum die casting, expandable polystyrene containing pentane is the preferred choice due to its optimal properties.
However, when it comes to crafting robust cast iron and steel parts, a copolymer blend of EPS and EPMMA proves ideal, ensuring precision and durability.
2. Pre-expansion
Polystyrene's expandability is enhanced by the inclusion of pentane, a blowing agent. The pre-expansion process involves fluidizing the polystyrene beads with a specialized fluid bed dryer for optimal results.
3. Molding
In the molding phase, pre-expanded EPS beads are efficiently transported via a fill gun into a permanent metal mold using high-pressure compressed air. Upon heating, these beads bond seamlessly, forming the desired pattern geometry. Refer to the molding process for detailed insights.
4. Pattern section assembly and gating system integration
Segmented complex pattern geometries are meticulously assembled post-foaming and drying to create a complete pattern. These assembled patterns are then strategically mounted on a unified gating system, forming a cohesive cluster.
5. Coating of the clusters
Clusters, once mounted, are expertly coated with a water-based refractory material through immersion. This coating, with a precise thickness of approximately 2mm, enhances the cluster's durability.
6. Mold filling
The coated cluster is strategically positioned within a flask. Using a sand raining feeder, quartz sand is meticulously filled and compacted on a vibration table until the cluster is thoroughly embedded, leaving only the sprue exposed.
7. Casting
A down sprue is aligned over the EPS sprue, channeling the molten metal flawlessly into the gating system of the foam pattern. This process decomposes the EPS cluster, enabling the metal to intricately fill the mold cavity. See the decomposition process for further details.
8. Demolding
After the molten metal solidifies, the casting takes its final form, ready to be transferred for subsequent cleaning processes.
9. Sand processing department
Upon demolding, the used sand is efficiently conveyed to the processing system, facilitating seamless recycling and sustainability.
