THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is pivotal in achieving successful lost foam casting outcomes. Choose the material based on specific casting needs. For aluminum die castings, we select expandable polystyrene containing pentane, leveraging its effectiveness as a blowing agent.
agent. Conversely, for cast iron and steel components, a copolymer blend of EPS and EPMMA is employed to gain superior performance.
2. Pre-expansion
The polystyrene undergoes efficient expansion aided by the pentane blowing agent. Presented here is a bead pre-expanded using a fluidity bed dryer, showcasing its readiness for the next stage.
3. Molding
In crafting the actual pattern section, pre-expanded EPS beads are channeled through a fill gun into a permanent metallic mold with the aid of compressed air. Heat within the mold facilitates the bonding of these beads, forming the desired pattern geometry. Refer to the outlined molding process detailed below.
4. Pattern Section Assembly and Mounting
For intricate pattern geometries, the design is divided into simpler segments. Post-foaming and drying, these segments are assembled into a cohesive pattern and securely mounted on a gating system to create a cluster.
5. Coating of the Clusters
The assembled clusters are subjected to a meticulous coating process, where they are immersed in a water-based refractory coating, achieving a uniform thickness of approximately 2mm for optimal results.
6. Mold Filling
The coated cluster is carefully positioned within a flask, followed by the addition of quartz sand through a sand raining feeder. Vibration ensures the sand compacts around the cluster, with only the sprue remaining visible.
7. Casting
A down sprue is precisely aligned over the EPS sprue. Molten metal is meticulously poured into the down sprue, seamlessly navigating the foam pattern's gating system. As the molten metal advances, it decomposes the EPS cluster, filling the mold cavity in stunning detail. Refer to the comprehensive decomposition process outlined below.
8. Demolding
After the molten metal solidifies, the casting emerges, ready for subsequent cleaning and enhancement steps to achieve the final product.
9. Sand Processing Department
Following demolding, the utilized sand is efficiently transported to the processing system, ensuring recycling and reuse, thereby enhancing sustainability.
