THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is paramount for the triumphant execution of lost foam casting. Material selection is based on the specific casting requirements. For aluminum die castings, expandable polystyrene containing pentane is used as an effective blowing agent.
Contrastingly, for cast iron and steel parts, a copolymer of EPS and EPMMA is used.
2. Pre-expansion
Through the power of pentane as a blowing agent, the polystyrene undergoes efficient expansion. Below is an example of a bead pre-expanded using a fluidity bed dryer.
3. Molding
To create the pattern section, pre-expanded EPS beads are driven through a fill gun into a permanent metallic mold using compressed air. Within the mold, these beads are heated to bond and form the desired geometry. Refer to the detailed molding process below.
4. Pattern Section Assembly and Mounting
For complex pattern designs, sections are simplified and segmented. Post foaming and drying, these sections are assembled into a complete pattern, mounted on a gating system to form a cluster.
5. Coating of the Clusters
The assembled clusters are meticulously coated, being dipped into a water-based refractory coating to attain a thickness of around 2mm.
6. Mold Filling
Strategically positioned in a flask, the coated cluster is surrounded with quartz sand using a sand raining feeder. Vibration ensures the sand compacts fully, embedding the cluster with only the sprue remaining exposed.
7. Casting
Aligning a down sprue over the EPS sprue, molten metal is introduced. It courses through the foam pattern's gating system, decomposing the EPS cluster and intricately filling the mold cavity. Review the decomposition process explained below.
8. Demolding
Upon solidification of the molten metal, the casting is completed, ready for the subsequent cleaning steps.
9. Sand Processing Department
Following demolding, the used sand is transported back to the processing system for recycling and reuse.
