THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is pivotal in ensuring the success of lost foam casting. Material selection hinges on the specific casting requirements. In the case of aluminum die castings, we utilize expandable polystyrene that contains pentane, a highly effective blowing agent.
For cast iron and steel components, however, a copolymer combining EPS and EPMMA is employed, ensuring optimal casting results.
2. Pre-expansion
The expansion of polystyrene is facilitated by pentane, acting as a powerful blowing agent. Demonstrated below is a bead that has been pre-expanded through a fluidity bed dryer.
3. Molding
To create the actual pattern segment, pre-expanded EPS beads are injected into a permanent metallic mold using a fill gun and compressed air. Inside the mold, heating causes the beads to fuse, forming the intended pattern geometry. Refer to the detailed molding process below.
4. Pattern Section Assembly and Mounting
Intricate pattern geometries are divided into more straightforward sections. Once foamed and dried, these sections are assembled into a whole pattern and mounted on a gating system to form a cluster.
5. Coating of the Clusters
The clusters, once assembled, undergo a coating process. They are immersed in a water-based refractory coating, achieving an approximate thickness of 2mm.
6. Mold Filling
The coated cluster is strategically placed in a flask, and quartz sand is introduced using a sand raining feeder. Vibration compacts the sand, ensuring the cluster is fully embedded, leaving only the sprue exposed.
7. Casting
The down sprue is accurately aligned over the EPS sprue. Molten metal is poured into this structure, flowing seamlessly into the foam pattern's gating system. As the molten metal advances, it decomposes the EPS cluster, impeccably filling the mold cavity with intricate detail. Explore the decomposition process below.
8. Demolding
After the molten metal solidifies, the casting takes shape. These castings then advance to the next stage for thorough cleaning.
9. Sand Processing Department
Following demolding, the used sand is transported to the processing system where it is meticulously recycled and prepared for reuse.
