THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
This crucial step in lost foam casting requires selecting materials based on the casting metal. For aluminum die-castings, choose expandable polystyrene with pentane as a blowing agent. In contrast, cast iron and steel parts utilize a copolymer of EPS and EPMMA.

2. Pre-expansion
Thanks to pentane, which serves as a blowing agent, polystyrene becomes expandable. Below is a bead pre-expanded using a fluidity bed dryer for optimum readiness.
3. Molding
For crafting the pattern section, pre-expanded EPS beads are propelled by compressed air through a fill gun into a metallic mold. Once heated, the beads bond to form the desired pattern geometry. Explore the molding process in detail below.
4. Pattern section assemble and mounting of the patterns on a gating system
To construct complex patterns, sections are assembled post-foaming and drying into one complete pattern. Subsequently, multiple patterns are mounted onto a single gating system to form a cluster.
5. Coating of the clusters
The clusters, once mounted, are dipped into a water-based refractory coating, approximately 2mm thick, to ensure durability and integrity during casting.
6. Mold filling The coated cluster is then posited in a flask, the quartz sand is filled by sand raining feeder and compacted by the vibration table. At the end of compaction the cluster is completely embed in the quartz sand and only the sprue remains uncovered.
7. Casting
A down sprue is strategically placed over the EPS sprue for molten metal pouring. As the metal flows into the gating system, the EPS cluster decomposes, allowing the metal to fill the mold cavity intricately. Learn more about the decomposition process below.
8. Demolding
Once the molten metal solidifies, the casting is complete. Castings are then conveyed to the subsequent stage for thorough cleaning, ensuring readiness for the next phase.
9. Sand processing department
Post-demolding, the used sand must be transferred to the processing system to enable the recycling and reconditioning of the sand for future use.
