THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This step is crucial for the success of lost foam casting. Selecting the appropriate material is essential depending on the type of casting material used. For aluminum die castings, we utilize expandable polystyrene containing pentane as a blowing agent.
For the production of cast iron and steel parts, a copolymer composed of EPS and EPMMA is chosen.
2. Pre-Expansion
Polystyrene becomes expandable due to the inclusion of pentane, which serves as a blowing agent. Below is an example of a bead pre-expanded utilizing a fluidized bed dryer.
3. Molding
During the actual pattern section production, pre-expanded EPS beads are propelled through a fill gun into a metallic permanent mold using compressed air. Within the mold, the beads bond upon heating, forming the desired pattern geometry. Explore the detailed molding process below.
4. Pattern Section Assembly and Mounting on a Gating System
Complex pattern geometries are segmented into simpler sections that must be assembled into a complete pattern following foaming and drying processes. Subsequently, these patterns are mounted on a single gating system to form a cluster.
5. Coating of the Clusters
Mounted clusters are immersed in a water-based refractory coating, resulting in a 2mm thick protective layer.
6. Mold Filling: Positioned in a flask, the coated cluster is enveloped in quartz sand using a sand raining feeder and compacted with a vibration table. Post-compaction, the cluster is fully embedded, leaving only the sprue exposed.
7. Casting
A down sprue is placed atop the EPS sprue. Molten metal is poured through the down sprue, filling the gating system of the foam pattern. The molten metal decomposes the EPS cluster and precisely fills the mold cavity. View the decomposition process outlined below.
8. Demolding
Once the molten metal solidifies, the casting is formed. The casting is then transported to the next processing step for thorough cleaning.
9. Sand Processing Department
Post-demolding, the used sand is conveyed to the processing system for recycling and re-use.
