THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This critical step in lost foam casting requires selecting the appropriate material based on the casting material. For aluminum die castings, we opt for expandable polystyrene containing pentane as the blowing agent.
When producing cast iron and steel parts, a copolymer blend of EPS and EPMMA is utilized.
2. Pre-expansion
Polystyrene becomes expandable due to pentane acting as a blowing agent. Below is a bead pre-expanded using a fluidized bed dryer.
3. Molding
During pattern section production, pre-expanded EPS beads are transported through a fill gun into a metallic permanent mold using compressed air. The beads bond upon heating, forming the desired pattern geometry. See the molding process below.
4. Pattern Section Assembly and Mounting on a Gating System
Complex pattern geometries are segmented into simpler sections, which must be assembled into one complete pattern after foaming and drying. Multiple patterns are then mounted on a single gating system to form the cluster.
5. Coating of the Clusters
Mounted clusters are dipped in a water-based refractory coating, creating a protective layer approximately 2mm thick.
6. Mold Filling The coated cluster is positioned in a flask, with quartz sand filled in by a sand raining feeder and compacted using a vibration table. Post-compaction, the cluster is fully embedded within the quartz sand, leaving only the sprue exposed.
7. Casting
A downsprue is placed atop the EPS sprue. Molten metal is poured into this downsprue, flowing into the gating system of the foam pattern. The molten metal decomposes the EPS cluster, filling the mold cavity in intricate detail. View the decomposition process below.
8. Demolding
After solidifying, the castings are formed, ready for the next shot step, which involves further cleaning.
9. Sand Processing Department
Post-demolding, used sand is transferred to the processing system for recycling, ensuring sustainability.
