1. Source Material for the Pattern
This stage is crucial for the success of lost foam casting. Carefully select the material based on specific casting requirements. For aluminum die castings, our choice of expandable polystyrene, infused with pentane, serves as a remarkably effective blowing agent, ensuring superior results.
agent. Conversely, for cast iron and steel parts, we employ a copolymer blend of EPS and EPMMA, expertly crafted for optimal performance.
2. Pre-expansion
The pentane-infused polystyrene expands with remarkable efficiency, acting as a powerful blowing agent. Below, observe a bead that has been expertly pre-expanded using a fluidity bed dryer.
3. Molding
To create the actual pattern section, pre-expanded EPS beads are meticulously injected through a fill gun into a permanent metallic mold using compressed air. Inside the mold, these beads bond seamlessly during heating, forming the precise pattern geometry required. Please review the detailed molding process outlined below for further insights.
4. Pattern Section Assembly and Mounting
Complex pattern geometries are ingeniously segmented into more manageable sections. Following foaming and drying, these sections are expertly assembled into a complete pattern and strategically mounted on a gating system to form an organized cluster.
5. Coating of the Clusters
The assembled clusters undergo a meticulous coating process by being submerged into a high-performance, water-based refractory coating, achieving a consistent and optimal thickness of about 2mm.
6. Mold Filling
The coated cluster is strategically placed in a flask, where quartz sand is expertly filled using a sand raining feeder. Vibration compacts the sand thoroughly until the cluster is fully embedded, ensuring only the sprue remains exposed for further processing.
7. Casting
A precisely aligned down sprue is connected over the EPS sprue. Molten metal is poured into the down sprue, flowing seamlessly into the foam pattern's gating system. The molten metal intricately decomposes the EPS cluster, ensuring the mold cavity is filled with exquisite detail. Please review the comprehensive decomposition process below for more information.
8. Demolding
Once the molten metal solidifies, a complete casting emerges. The castings are then advanced to the subsequent step for meticulous further cleaning.
9. Sand Processing Department
After demolding, the used sand is efficiently transported to a sophisticated processing system for recycling and reuse, promoting sustainability and efficiency.
