THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is a cornerstone for achieving success in lost foam casting. Material selection should be tailored to meet the specific casting requirements. For aluminum die castings, we choose expandable polystyrene containing pentane, an excellent blowing agent that ensures optimal results.
agent. Alternatively, for cast iron and steel components, a specially formulated copolymer of EPS and EPMMA is employed to meet the demands of these materials.
2. Pre-expansion
Enhanced expansion of the polystyrene occurs thanks to pentane, working effectively as a blowing agent. Below, observe a bead that has been expertly pre-expanded using a fluidity bed dryer.
3. Molding
To create the intended pattern section, the pre-expanded EPS beads are expertly propelled into a permanent metallic mold with the help of compressed air. Inside the mold, these beads coalesce during heating to form the precise pattern geometry needed. For more detailed insights, check the molding process outlined below.
4. Pattern Section Assembly and Mounting
Complex pattern geometries are strategically divided into simpler sections. Post-foaming and drying, these sections are meticulously assembled into a complete pattern and expertly mounted onto a gating system, ready to form a cluster.
5. Coating of the Clusters
The assembled clusters undergo a meticulous coating process. They are dipped into a water-based refractory coating, achieving an optimal thickness of approximately 2mm for enhanced performance.
6. Mold Filling
The expertly coated cluster is carefully positioned within a flask for the mold filling process. Quartz sand is introduced using a sand raining feeder, while vibration compacts the sand, ensuring the cluster is thoroughly embedded, leaving only the sprue exposed.
7. Casting
A down sprue is precisely aligned above the EPS sprue. Molten metal is then poured into the downsprue, seamlessly flowing into the foam pattern's gating system. The heat of the molten metal causes the EPS cluster to decompose, allowing it to fill the mold cavity with intricate precision. For more information, refer to the decomposition process below.
8. Demolding
Following solidification of the molten metal, the casting emerges fully formed. The castings are then prepared for the subsequent cleaning phase, ensuring they meet the highest standards.
9. Sand Processing Department
After demolding, the used sand is efficiently transported to the processing system. Here, it is expertly recycled and prepped for reuse, demonstrating our commitment to sustainability.
