THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
This critical step in lost foam casting requires selecting suitable materials based on the type of casting. For aluminum die casting, we choose expandable polystyrene, enriched with pentane as a blowing agent, ensuring optimal performance.
agent. However, for cast iron and steel production, a copolymer of EPS and EPMMA is utilized, providing exemplary results.
2. Pre-expansion
Polystyrene's expandable nature, thanks to the pentane blowing agent, allows for efficient pre-expansion. Illustrated here is a bead pre-expanded using a fluidized bed dryer, ready for the next stage.
3. Molding
In the production of the pattern section, pre-expanded EPS beads are precisely blown into a metallic mold using compressed air. Upon heating, the beads bond seamlessly, forming the desired pattern geometry. Discover the details of our molding process below.
4. Pattern section assembly and mounting of the patterns on a gating system
Complex pattern geometries are skillfully segmented into simpler sections, which are then meticulously assembled into a complete pattern post-foaming and drying. These are mounted on a single gating system to form the cluster.
5. Coating of the clusters
The assembled clusters are expertly coated in a water-based refractory solution through dipping, achieving a robust 2mm thick protective layer.
6. Mold filling
The coated cluster is strategically placed within a flask. Quartz sand is poured via a sand raining feeder and compacted using a vibration table, embedding the cluster within except for the exposed sprue.
A down sprue is aligned with the EPS sprue, allowing molten metal to flow into the gating system of the foam pattern. The intense heat decomposes the EPS cluster, filling every mold cavity detail. For more, see the decomposition process below.
8. Demolding
Once the molten metal solidifies, the castings emerge, ready for advancement to the next stage for comprehensive cleaning and finishing.
9. Sand processing department
After demolding, the used sand is efficiently transported to our processing system, ensuring sustainable recycling and optimal sand reuse.
