THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is crucial for a successful lost foam casting. Choose the ideal material based on the specific casting requirements. For aluminum die castings, our choice is expandable polystyrene that includes pentane, an exceptionally effective blowing agent that ensures superior expansion.
For cast iron and steel components, a specialized copolymer blend of EPS and EPMMA is used, tailored for optimal performance.
2. Pre-expansion
The polystyrene expands efficiently thanks to pentane, which acts as a highly effective blowing agent. Below, discover a bead that has been expertly pre-expanded using a state-of-the-art fluidity bed dryer.
3. Molding
To produce the precise pattern section, pre-expanded EPS beads are skillfully propelled through a fill gun into a permanent metallic mold using compressed air. Inside the mold, these beads are bonded with precision through heating, forming the exact pattern geometry needed. Refer to the detailed molding process outlined below for clarity.
4. Pattern Section Assembly and Mounting
Complex pattern geometries are ingeniously divided into simpler sections. Post-foaming and drying, these sections are meticulously assembled into a complete pattern and mounted on a sophisticated gating system to create an intricate cluster.
5. Coating of the Clusters
The meticulously assembled clusters undergo a precise coating process where they are immersed in a high-quality water-based refractory coating, achieving an ideal thickness of approximately 2mm.
6. Mold Filling
The coated cluster is strategically positioned within a flask, and quartz sand is expertly filled using a sand raining feeder. Through vibration, the sand is compacted until the cluster is completely embedded, with only the sprue left visible, ensuring a flawless mold filling process.
7. Casting
A perfectly aligned down sprue is placed over the EPS sprue. Molten metal is gracefully poured into this downsprue, seamlessly flowing into the foam pattern's gating system. The molten metal expertly decomposes the EPS cluster, filling the mold cavity with intricate detail. Review the decomposition process below to appreciate the finesse involved.
8. Demolding
After the molten metal solidifies, the casting takes form, progressing seamlessly to the next step for further meticulous cleaning to ensure the highest quality.
9. Sand Processing Department
Following demolding, the used sand is efficiently transported to the advanced processing system for recycling and reuse, promoting sustainability and efficiency.
