THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This foundational stage is the bedrock of successful lost foam casting. Choose the material meticulously, aligning with specific casting requirements. For aluminum die castings, our choice is expandable polystyrene infused with pentane, a highly efficient blowing agent that optimizes performance.
In contrast, for crafting cast iron and steel components, we employ a sophisticated copolymer of EPS and EPMMA, ensuring unparalleled results.
2. Pre-expansion
The expandable polystyrene undergoes a seamless expansion due to the pentane's potent blowing action. Below, you will discover a bead pre-expanded using an advanced fluidity bed dryer for maximum efficiency.
3. Molding
To craft the actual pattern section, pre-expanded EPS beads are expertly propelled through a fill gun into a durable metallic mold using precision-compressed air. Within the mold, these beads unite during heating to form the specified pattern geometry. Please refer to the detailed molding process outlined below for enhanced clarity.
4. Pattern Section Assembly and Mounting
Intricately complex pattern geometries are ingeniously broken down into simpler, manageable sections. Post-foaming and drying, these sections are meticulously assembled into a complete pattern and strategically mounted on a gating system to form a cohesive cluster.
5. Coating of the Clusters
The assembled clusters are subjected to a refined coating process. They are immersed in a specialized water-based refractory coating, achieving an optimal thickness of approximately 2mm for superior performance.
6. Mold Filling
The expertly coated cluster is positioned within a flask, and quartz sand is meticulously filled using a sand raining feeder. Vibration ensures the sand is compacted until the cluster is fully embedded, leaving only the sprue exposed for precision casting.
7. Casting
A precise alignment of a down sprue over the EPS sprue is executed. Molten metal is meticulously poured into this downsprue, navigating through the foam pattern's gating system. The molten metal decomposes the EPS cluster, intricately filling the mold cavity. Delve into the decomposition process below for comprehensive understanding.
8. Demolding
Upon solidification of the molten metal, a flawless casting is realized. These castings advance to the subsequent stage, prepared for further cleaning and refinement.
9. Sand Processing Department
Following demolding, the utilized sand is efficiently conveyed to the processing system, primed for recycling and reuse, underscoring our commitment to sustainability.
