THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
This step is crucial in the lost foam casting process. The selection of material varies based on the desired casting output. For aluminum die castings, expandable polystyrene containing pentane is used as a blowing agent. This ensures optimal casting results.
However, for cast iron and steel parts, a blend of EPS and EPMMA copolymer is preferred to meet the specific requirements of these durable materials.
2. Pre-expansion
Polystyrene, enhanced with pentane as a blowing agent, becomes expandable. Pre-expanded beads achieve this transformation within a fluidity bed dryer, preparing them perfectly for the next steps.
3. Molding
For producing the pattern section, pre-expanded EPS beads are administered into a metallic permanent mold using compressed air. Heating follows, bonding the beads to form the intended pattern geometry. Detailed steps for this molding process are laid out below.
4. Pattern section assemble and mounting of the patterns on a gating system
Complex pattern geometries are segmented into simpler sections, which are then assembled into a complete pattern post-foaming and drying. Subsequently, these patterns are mounted on a gating system to create a unified cluster.
5. Coating of the clusters
Clusters are submerged in a water-based refractory coating, achieving a protective layer approximately 2mm thick, to withstand the casting process.
6. Mold filling
The coated cluster is strategically placed within a flask. Quartz sand is introduced via a sand raining feeder and compacted by vibration. Post-compaction, the entire cluster is embedded in sand with only the sprue exposed.
7. Casting
With the down sprue positioned over the EPS sprue, molten metal flows through, decomposing the EPS and intricately filling the mold cavity. The detailed decomposition and filling process is elaborated upon below.
8. Demolding
Once the molten metal solidifies, the casting is shaped and ready to move onto the next stage for thorough cleaning and finishing touches.
9. Sand processing department
After the demolding phase, the sand used in casting is transported to the processing system for recycling, ensuring efficient resource management and sustainability.
