ESSENTIAL PROCEDURAL STEPS DETAILED BELOW:
1. Source Material Selection for Patterns
This crucial stage in lost foam casting demands the selection of materials tailored to the casting type. For aluminum die castings, expandable polystyrene with pentane as a blowing agent is preferred.
However, when producing cast iron and steel elements, a copolymer of EPS and EPMMA is utilized to ensure optimal results.
2. Pre-expansion
Thanks to pentane, utilized as a blowing agent, polystyrene becomes expandable. The next step involves beads undergoing pre-expansion using a fluidity bed dryer.
3. Molding
In the pattern section production, pre-expanded EPS beads are directed into a metallic mold using a fill gun and compressed air. Heating bonds the beads, crafting the desired pattern geometry. Refer to the molding process outlined below.
4. Assembling Pattern Sections & Mounting on Gating System
Complex pattern geometries are simplified into sections during foaming and drying, later assembled into a complete pattern. These patterns are then mounted to form the cluster on a gating system.
5. Coating Clusters
Clusters, once mounted, are coated via dipping in a 2mm thick water-based refractory coating, ensuring a seamless casting process.
6. Mold Filling Process The coated cluster is strategically positioned in a flask while quartz sand is added via a sand raining feeder and compacted on a vibration table, leaving only the sprue visible.
7. Casting
The down sprue is placed over the EPS sprue, allowing molten metal to be poured in and flow through the gating system. This process decomposes the EPS cluster and fills the mold cavity precisely, as detailed in the decomposition process below.
8. Demolding
Once the molten metal solidifies, castings are formed and proceed to the next stage for cleaning and refinement.
9. Sand Processing Division
Post-demolding, the used sand is directed to the processing system for recycling, ensuring sustainability and efficient reuse.
