THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Sourcing the Perfect Material for the Pattern
This step is crucial in the lost foam casting process. Selecting the appropriate material is paramount and depends on the casting material. For aluminum die castings, we opt for expandable polystyrene containing pentane as the blowing agent.
Conversely, for producing cast iron and steel parts, a copolymer blend of EPS and EPMMA is preferred.
2. Pre-expansion
With the inclusion of pentane as the blowing agent, polystyrene becomes expandable. Below is an example of a bead pre-expanded using a fluidity bed dryer.
3. Molding
During the pattern section production, the pre-expanded EPS beads are propelled through a fill gun into a metallic permanent mold using compressed air. Within the mold, the beads bond upon heating, forming the desired pattern geometry. Please refer to the molding process outlined below.
4. Assembling Pattern Sections and Mounting Patterns on a Gating System
Complex pattern geometries, segmented into simpler parts, are assembled into a complete pattern post-foaming and drying. Subsequently, multiple patterns are mounted onto a single gating system to form a cluster.
5. Cluster Coating
The assembled clusters are immersed in a water-based refractory coating, achieving a robust 2mm thickness.
6. Mold Filling Once coated, the cluster is placed in a flask. Quartz sand is dispensed by a sand raining feeder and compacted using a vibration table. Upon compaction, the cluster is fully embedded in the quartz sand, with only the sprue remaining exposed.
7. Casting
A down sprue is positioned over the EPS sprue. Molten metal is poured into the down sprue, flowing into the gating system of the foam pattern. The molten metal decomposes the EPS cluster, intricately filling the mold cavity. Please refer to the decomposition process outlined below.
8. Demolding
Following the solidification of the molten metal, the castings are formed and prepared for conveyance to the next step for additional cleaning.
9. Sand Processing Department
Post-demolding, the used sand is conveyed to the processing system for sand recycling.
