THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
This crucial step in the lost foam casting process requires the selection of appropriate materials based on the type of casting material used. For aluminum die castings, we opt for expandable polystyrene containing pentane as the blowing
agent. However, in the production of cast iron and steel parts, a copolymer blend of EPS and EPMMA is employed.
2. Pre-expansion
Thanks to pentane's role as a blowing agent, polystyrene becomes expandable. Shown here is a bead that has been pre-expanded using a fluidized bed dryer.
3. Molding
During the pattern section production, pre-expanded EPS beads are propelled into a metallic permanent mold using compressed air via a fill gun. Once inside, the beads bond through heating, forming the desired pattern geometry. Explore the molding making process in the following section.
4. Pattern section assembly and mounting on a gating system
Complex pattern geometries are segmented into simpler sections that must be assembled into one complete pattern post-foaming and drying. Subsequently, the assembled patterns are mounted onto a gating system to form a cluster.
5. Coating of the clusters
The mounted clusters are immersed in a water-based refractory coating, achieving a robust coating thickness of approximately 2mm.
6. Mold filling The coated cluster is placed in a flask. Quartz sand is systematically filled by a sand raining feeder and compacted using a vibration table. Upon complete compaction, the cluster is entirely enveloped by the quartz sand, leaving only the sprue visible.
7. Casting
Positioning a down sprue atop the EPS sprue facilitates the pouring of molten metal, which navigates through the gating system of the foam pattern. The molten metal decomposes the EPS cluster, infiltrating the mold cavity precisely. Examine the decomposition process in detail below.
8. Demolding
Following the solidification of the molten metal, the castings form. These castings are then transferred for subsequent cleaning processes in the next stage.
9. Sand processing department
Post-demolding, it is vital to transport the used sand to the processing system to facilitate recycling and reuse of the sand.
