THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
Selecting the right source material is crucial in the lost foam casting process. The choice of material varies with the casting type. For aluminum die castings, expandable polystyrene (EPS) with pentane is preferred due to its excellent blowing properties. Conversely, for cast iron and steel parts, a durable copolymer of EPS and EPMMA is used to ensure optimal performance.

2. Pre-expansion
This phase utilizes the blowing power of pentane to expand polystyrene beads. The EPS beads undergo pre-expansion with a fluidized bed dryer, setting the stage for efficient molding.
3. Molding
During molding, pre-expanded EPS beads are propelled with a fill gun into a permanent metallic mold using compressed air. The beads bond under heat to form the exact pattern geometry needed. Discover the intricate molding process below.
4. Pattern Section Assembly and Gating System Mounting
Complex patterns are simplified into segments, which are then assembled post-foaming and drying. These patterns are mounted on a gating system, forming a unified cluster for further processes.
5. Cluster Coating
Clusters are immersed into a water-based refractory coating, achieving a sturdy 2mm layer that enhances the mold's durability during casting.
6. Mold Filling The coated cluster is positioned within a flask. Quartz sand is meticulously filled and compacted using a vibration table, embedding the cluster completely while leaving the sprue exposed.
7. Casting
A down sprue is aligned above the EPS sprue. Molten metal is poured into this entry point, decomposing the EPS cluster as it flows intricately into the mold cavity, capturing every detail. See the decomposition process detailed below.
8. Demolding
Once the molten metal solidifies, the casting is complete. The fresh castings are then conveyed to the next stage for thorough cleaning and finishing.
9. Sand Processing Department
Post-demolding, the used sand is transported to the processing system for recycling, ensuring sustainable resource use..
