THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
Selecting the right material is crucial for lost foam casting processes. We tailor the material choice to match the casting material. For aluminum die castings, expandable polystyrene containing pentane is our material of choice due to its superior expansion properties.
However, for crafting high-quality cast iron and steel parts, we rely on a copolymer blend of EPS and EPMMA, ensuring durability and precision.
2. Pre-expansion
Polystyrene's expansion is facilitated by pentane, acting as an efficient blowing agent. Witness the transformation as the beads undergo pre-expansion using a fluidity bed dryer, designed for optimal expansion.
3. Molding
In this stage, pre-expanded EPS beads are skillfully blown into a metallic mold via a fill gun utilizing compressed air. The heating process bonds the beads, creating the exact pattern geometry needed. Discover the intricate molding process detailed below.
4. Pattern Section Assembly and Mounting on Gating System
Complex pattern geometries are ingeniously simplified into sections, which are then meticulously assembled into a complete pattern. Post foaming and drying, the patterns are affixed to a singular gating system, forming a cohesive cluster.
5. Coating of the Clusters
The assembled clusters undergo a thorough coating process, dipped in a robust water-based refractory coating approximately 2mm thick, ensuring protection and integrity.
6. Mold Filling
Positioned within a flask, the coated cluster is enveloped by quartz sand, delivered by a sand raining feeder and compacted by a vibration table. The end result is a cluster fully embedded in quartz sand, save for the visible sprue.
7. Casting
A down sprue is carefully positioned over the EPS sprue, allowing molten metal to flow precisely into the gating system. The metal seamlessly decomposes the EPS cluster, filling the mold cavity with intricate detail. Explore the decomposition process outlined below.
8. Demolding
Once the metal solidifies, beautifully formed castings are ready for the next phase. They are transported to a subsequent shot step for meticulous cleaning, ensuring perfection.
9. Sand Processing Department
Post-demolding, the used sand is conveyed to the processing system, where it's efficiently recycled, maintaining an eco-friendly production cycle.
