THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Sourcing the Perfect Material for the Pattern
This crucial step in the lost foam casting process demands careful selection of materials tailored to the casting type. For aluminum die castings, we opt for expandable polystyrene with pentane as a blowing agent.
Conversely, for crafting robust cast iron and steel parts, a durable copolymer made of EPS and EPMMA is employed, ensuring optimal performance.
2. Pre-Expansion
Thanks to the pentane, which serves as an effective blowing agent, polystyrene becomes expandable. Imagine beads pre-expanded with a fluidity bed dryer, achieving the desired consistency.
3. Molding
In the pattern section production, pre-expanded EPS beads are skillfully blown through a fill gun into a precision metallic mold using compressed air. Upon heating, the beads beautifully bond, sculpting the desired pattern geometry. Discover the detailed molding process below.
4. Pattern Section Assembly and Gating System Integration
To manage complex pattern geometries, segmented sections are unified into a complete pattern post-foaming and drying. These patterns are then expertly mounted onto a gating system, forming the essential cluster.
5. Cluster Coating
Through a meticulous dipping process, the mounted clusters receive a 2mm-thick water-based refractory coating, enhancing their resilience and integrity.
6. Mold Filling
Once coated, the cluster rests in a flask, where quartz sand is filled by a sand raining feeder and compacted on a vibration table. This process ensures the cluster is completely embedded, with only the sprue remaining exposed.
7. Casting
A down sprue is strategically placed over the EPS sprue, guiding molten metal as it flows seamlessly into the gating system of the foam pattern. This process decomposes the EPS cluster, perfectly filling every detail of the mold cavity. Witness the decomposition process below.
8. Demolding
Upon the solidification of molten metal, the castings are formed with precision. These castings then proceed to the next phase for meticulous cleaning.
9. Sand Processing Department
Following demolding, the used sand is carefully transported to the processing system, ensuring efficient recycling and resource conservation.
