1. Source Material Selection for the Pattern
This foundational stage is vital to achieving excellence in lost foam casting. Carefully choose your material based on the specific casting needs. For aluminum die castings, we select expandable polystyrene with pentane, a highly effective blowing agent that ensures optimal expansion.
In contrast, for cast iron and steel parts, a robust copolymer of EPS and EPMMA is employed to meet the high demands of these materials.
2. Pre-expansion Process
The polystyrene undergoes efficient expansion, thanks to the action of pentane as a blowing agent. Observe below the pre-expanded bead, perfected using a fluidity bed dryer for maximum effectiveness.
3. Advanced Molding Techniques
To craft the actual pattern section, propel the pre-expanded EPS beads with precision through a fill gun into a permanent metallic mold using compressed air. Within this mold, the beads bond seamlessly during the heating phase to achieve the desired pattern geometry. Delve into the detailed molding process outlined below.
4. Strategic Pattern Section Assembly and Mounting
Complex pattern geometries are skillfully divided into simpler sections. Once they undergo foaming and drying, these sections are meticulously assembled into a complete pattern and mounted on a sophisticated gating system to form a cluster of exceptional quality.
5. Expert Coating of the Clusters
The assembled clusters are expertly coated by immersing them in a water-based refractory coating, achieving a precise thickness of approximately 2mm, which ensures superior casting quality.
6. Precision Mold Filling
Position the expertly coated cluster within a flask, and use a sand raining feeder to fill quartz sand meticulously. Vibration compacts the sand expertly until the cluster is fully embedded, revealing only the sprue for precise casting.
7. Precision Casting
Align a down sprue accurately over the EPS sprue. Pour molten metal seamlessly into this down sprue, where it flows into the foam pattern's gating system.
