1. Source Material for the Pattern
This pivotal stage in lost foam casting ensures excellence in the final product. Carefully select the source material based on specific casting requirements. For aluminum die castings, we choose expandable polystyrene (EPS) containing pentane, a highly effective blowing agent that enhances the process.

2. Pre-expansion
With remarkable efficiency, the polystyrene expands as the pentane plays its role as a blowing agent. Here, you will observe the bead pre-expanded using a state-of-the-art fluidity bed dryer, ensuring uniform expansion.
3. Molding
To craft the actual pattern section, the pre-expanded EPS beads are expertly fed through a fill gun into a permanent metallic mold with precision. Compressed air aids in their journey. Within the mold, they bond seamlessly during heating, forming the precise pattern geometry envisioned. Refer to the detailed molding process outlined below.
4. Pattern Section Assembly and Mounting
For intricate pattern geometries, we break them into manageable sections. After careful foaming and drying, these sections are skillfully assembled into a complete pattern and mounted onto a sophisticated gating system, creating an efficient cluster for casting.
5. Coating of the Clusters
These assembled clusters undergo a meticulous coating process, being dipped into a specially formulated water-based refractory coating. This achieves a uniform thickness of approximately 2mm, providing essential protection.
6. Mold Filling
The carefully coated cluster is placed in a flask, where quartz sand is introduced using an advanced sand raining feeder. Through precision vibration, the sand compacts until the cluster is completely embedded, with only the sprue strategically exposed.
7. Casting
Aligning a down sprue over the EPS sprue, molten metal is expertly poured into this system. It flows through the foam pattern's intricate gating system, effectively decomposing the EPS cluster and filling the mold cavity with meticulous detail. Explore the decomposition process below.
8. Demolding
As the molten metal solidifies, a beautifully formed casting emerges. The process then advances to the next stage for thorough cleaning and finishing touches.
9. Sand Processing Department
