THE CRITICAL PROCEDURAL STEPS ARE DETAILED BELOW FOR OPTIMIZATION:
1. Source Material Selection for Pattern Creation
This stage is crucial in lost foam casting. Material selection varies with the type of casting material. For aluminum die castings, expandable polystyrene with pentane as a blowing agent is preferred.
Conversely, for cast iron and steel, a specialized copolymer of EPS and EPMMA serves best.
2. Pre-expansion for Enhanced Material Properties
Polystyrene, with its pentane content, becomes expandable. The procedure involves pre-expanding beads using a fluidized bed dryer for optimal consistency.
3. Molding: Crafting Precision Patterns
EPS beads, after pre-expansion, are funneled into a metallic permanent mold using compressed air, achieving the desired pattern through strategic heating and bonding. See below for detailed molding techniques.
4. Assembling Pattern Sections & Gating System Integration
Complex pattern geometries are segmented into simpler parts, assembled post-foaming and drying, and integrated into one cohesive pattern on a gating system to form the cluster.
5. Cluster Coating for Enhanced Mold Integrity
Clusters are immersed in a water-based refractory coating, ensuring a uniform 2mm thickness for optimal performance.
6. Precision Mold Filling for Optimal Casting Results
With precision positioning in a flask, the coated cluster is enveloped in quartz sand via a sand raining feeder and compacted using a vibration table, leaving only the sprue exposed for casting.
A down sprue is aligned with the EPS sprue, allowing molten metal to flow into the gating system, decomposing the EPS and perfectly filling the mold cavity. Further insights into the decomposition process are below.
8. Demolding: Transition to Final Casting
Once the molten metal solidifies, casting takes shape, ready for the subsequent cleaning phase in our production line.
9. Sand Handling and Recycling for Sustainability
Post-demolding, used sand is directed to our processing system for recycling, ensuring a sustainable approach.
