THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
Crucial for lost foam casting, selecting the right material is key. For aluminum die castings, we opt for expandable polystyrene with pentane as the blowing agent. However, for crafting cast iron and steel parts, a specialized copolymer of EPS and EPMMA is employed.

2. Pre-expansion
Polystyrene becomes expandable thanks to pentane, acting as a blowing agent. Below is an illustration of a bead pre-expanded using a fluidity bed dryer.
3. Molding
For crafting the pattern, pre-expanded EPS beads are propelled through a fill gun into a permanent metallic mold using compressed air. Within the mold, they are bonded through heating, creating the desired pattern geometry. Explore the molding process in detail below.
4. Pattern section assemble and mounting of the patterns on a gating system
To form a complete pattern, complex geometries are divided into simple sections, assembled post-foaming and drying. These patterns are then mounted onto a singular gating system, creating a cohesive cluster.
5. Coating of the clusters
The mounted clusters are immersed in a water-based refractory coating, achieving a thickness of approximately 2mm.
6. Mold filling The coated cluster is positioned in a flask, where quartz sand is introduced via a sand raining feeder and compacted on a vibrating table. Upon completion, the cluster is fully enveloped in quartz sand, with only the sprue remaining exposed.
7. Casting
A down sprue is aligned above the EPS sprue, guiding molten metal into the gating system of the foam pattern. As it flows, the metal decomposes the EPS cluster, precisely filling the mold cavity. Delve into the decomposition process below.
8. Demolding
Following the solidification of molten metal, the casting is complete. We then transport the castings to the subsequent stage for further cleaning.
9. Sand processing department
Post-demolding, used sand is directed to the processing system, ensuring efficient sand recycling.
