THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This stage is crucial for successful lost foam casting. Select the material based on the casting requirements. For aluminum die castings, we opt for expandable polystyrene containing pentane, which serves as an effective blowing agent.

2. Pre-expansion
During the pre-expansion stage, the pentane within the polystyrene acts as a highly efficient blowing agent, causing the polystyrene to expand significantly. Below, you will find a bead pre-expanded using an advanced fluidity bed dryer, ensuring optimal performance.
3. Molding
For producing the actual pattern section, the pre-expanded EPS beads are propelled through a fill gun into a permanent metallic mold using compressed air. Within this high-precision mold, these beads bond seamlessly during heating to form the desired pattern geometry. Please refer to the detailed molding process outlined below for further insights.
4. Pattern Section Assembly and Mounting
Complex pattern geometries are segmented into simpler sections. After thorough foaming and drying stages, these sections are meticulously assembled into a complete pattern and mounted on a gating system to create a cohesive cluster ready for the next phase.
5. Coating of the Clusters
The assembled clusters undergo a sophisticated coating process, where they are meticulously dipped into a water-based refractory coating. This achieves an ideal thickness of approximately 2mm, ensuring durability and integrity during casting.
6. Mold Filling
The coated cluster is expertly positioned in a flask, and quartz sand is filled using a precision sand raining feeder. Vibration then compacts the sand until the cluster is fully embedded, with only the sprue left strategically exposed.
7. Casting
A down sprue is aligned over the EPS sprue. Molten metal is poured into this downsprue, flowing into the foam pattern's gating system. The molten metal ingeniously decomposes the EPS cluster, filling the mold cavity in intricate detail. Please review the comprehensive decomposition process below for more information.
8. Demolding
With the molten metal now solidified, the casting is expertly formed. The castings then progress to the next step for detailed and thorough cleaning, ensuring a pristine finished product.
9. Sand Processing Department
After demolding, the used sand is efficiently transported to the state-of-the-art processing system, where it undergoes recycling and reuse, contributing to sustainable practices.
