CRUCIAL PROCEDURAL STEPS UNVEILED:
1. Sourcing Material for Pattern Creation
This step holds paramount importance in lost foam casting. Selecting the correct material tailored to the type of casting material is essential. For aluminum die castings, expandable polystyrene containing pentane as a blowing agent is the preferred choice.
Conversely, in the production of cast iron and steel components, a copolymer composed of EPS and EPMMA is utilized to achieve optimal results.
2. Pre-expansion
Polystyrene, infused with pentane acting as a blowing agent, showcases its expandable nature. Below, a bead is pre-expanded using a fluidized bed dryer, illustrating the process.
3. Molding
For producing the actual pattern section, pre-expanded EPS beads are propelled through a fill gun into a permanent metallic mold using compressed air. Within the mold, beads bond upon heating, achieving the desired pattern geometry. Explore the molding process in detail below.
4. Assembling Pattern Sections & Mounting on Gating System
Due to the intricate nature of complex pattern geometries, sections are assembled into a single complete pattern post foaming and drying. Subsequently, multiple patterns are mounted on a unified gating system to form a cluster.
5. Cluster Coating
Mounted clusters are immersed in a water-based refractory coating, achieving a thickness of approximately 2mm, ensuring durability and precision.
6. Mold Filling
The coated cluster is strategically positioned in a flask, where quartz sand is introduced via sand raining feeder and compacted on a vibration table. As compaction concludes, the cluster is fully enveloped in quartz sand, with only the sprue exposed.
7. Casting
A down sprue aligns with the EPS sprue, facilitating the flow of molten metal through the gating system into the foam pattern. This metal decomposes the EPS cluster, filling every mold cavity detail. Examine the decomposition process further below.
8. Demolding
Once the molten metal solidifies, the casting takes shape. The castings are then conveyed for subsequent cleaning steps, ensuring they meet quality standards.
9. Sand Processing Department
Post-demolding, used sand is transported to the processing system to facilitate sand recycling, promoting sustainability.
