THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This step is of paramount importance in lost foam casting. Selecting the appropriate material depends on the casting material. For crafting aluminum die castings, expandable polystyrene containing pentane as a blowing agent is the material of choice.
Conversely, for the creation of cast iron and steel components, a copolymer composed of EPS and EPMMA is utilized, ensuring optimal results.
2. Pre-Expansion
Polystyrene's ability to expand is attributed to the inclusion of pentane, acting as a blowing agent. Here, a bead undergoes pre-expansion with the aid of a fluidity bed dryer, showcasing its adaptability.
3. Molding
For the production of the actual pattern section, pre-expanded EPS beads are propelled through a fill gun into a metallic permanent mold using compressed air. Inside the mold, the beads bond together upon heating, forming the desired pattern geometry. You can explore the intricate molding process below.
4. Pattern Section Assembly and Mounting on a Gating System
As complex pattern geometries are segmented into simpler sections, post-foaming and drying, they must be assembled into a complete pattern. Subsequently, multiple patterns are affixed to a singular gating system, culminating in the formation of a cluster.
5. Coating of the Clusters
Clusters, once mounted, are immersed in a water-based refractory coating, achieving a uniform thickness of approximately 2mm.
6. Mold Filling
The coated cluster is strategically positioned within a flask as quartz sand is gently dispersed by a sand raining feeder, followed by compaction on a vibration table. Upon completion, the cluster is entirely encased in quartz sand, with only the sprue left exposed.
7. Casting
A down sprue is tactically placed above the EPS sprue. Molten metal is poured into this downsprue, seamlessly flowing into the gating system of the foam pattern. The molten metal effectively decomposes the EPS cluster, intricately filling the mold cavity. You are invited to observe the decomposition process below.
8. Demolding
Post-solidification, the castings are meticulously formed and subsequently conveyed to the next production stage for comprehensive cleaning.
9. Sand Processing Department
Following demolding, the used sand is efficiently transferred to the processing system for recycling, ensuring sustainability.
