THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source material for the pattern
This step is crucial for lost foam casting. It is vital to select materials that align with the casting material. For producing aluminum die castings, expandable polystyrene containing pentane as a blowing
agent is preferred. For the creation of cast iron and steel parts, a copolymer of EPS and EPMMA is the material of choice.
2. Pre-expansion
Polystyrene's ability to expand is attributed to pentane acting as a blowing agent. The following is a pre-expanded bead processed in a fluidized bed dryer.
3. Molding
For pattern section creation, pre-expanded EPS beads are propelled into a metallic permanent mold using compressed air. Within the mold, these beads bond upon heating, forming the desired pattern geometry. See the molding process below for more details.
4. Pattern section assembly and mounting on a gating system
Complex pattern geometries are segmented into simpler sections, which must be assembled into a complete pattern post-foaming and drying. Multiple patterns are then mounted onto a single gating system to form the cluster.
5. Coating of the clusters
The assembled clusters undergo a coating process via dipping, where they receive a water-based refractory coating approximately 2mm thick.
6. Mold filling The coated cluster is placed in a flask where quartz sand is introduced by a sand raining feeder and compacted using a vibration table. At the end of this process, the cluster is fully embedded in quartz sand, with only the sprue exposed.
7. Casting
A down sprue is aligned over the EPS sprue, allowing molten metal to be poured into it and flow into the gating system of the foam pattern. The molten metal decomposes the EPS cluster, filling the mold cavity with intricate detail. Explore the decomposition process below.
8. Demolding
Once the molten metal solidifies, the castings take shape. These castings are then transferred to the next step for further cleaning.
9. Sand processing department
Post-demolding, the used sand is transported to a processing system to be recycled efficiently.
