1. Source Material for the Pattern
Embark on the journey of successful lost foam casting with the crucial step of sourcing the right material! For aluminum die castings, we choose expandable polystyrene filled with pentane, which is a fantastic blowing agent that ensures top-notch quality.
On the other hand, for robust cast iron and steel components, a specially formulated copolymer of EPS and EPMMA is employed for optimal results.
2. Pre-expansion
Witness the magic of polystyrene as it expands seamlessly, thanks to the powerful pentane blowing agent. Discover the extraordinary bead pre-expanded using an efficient fluidity bed dryer.
3. Molding
The creation of the desired pattern begins here! With precision, pre-expanded EPS beads are expertly directed through a fill gun into a permanent metallic mold under compressed air. Within this mold, the beads heat-bond to take on the intricate pattern geometry. Explore the detailed molding process below.
4. Pattern Section Assembly and Mounting
For complex pattern geometries, simplicity is key. Post-foaming and drying, segmented sections are carefully assembled into a complete pattern and then mounted on a gating system, forming an impressive cluster.
5. Coating of the Clusters
Delicate coating work takes the stage as assembled clusters are immersed in a water-based refractory coating, achieving a precise thickness of approximately 2mm, meticulously preparing them for the next stage.
6. Mold Filling
The journey continues as the coated cluster is strategically placed in a flask, with quartz sand artfully introduced using a sand raining feeder. Vibration ensures the sand is compacted perfectly, fully embedding the cluster with only the sprue visible.
7. Casting
Here, molten metal meets art. Carefully aligned over the EPS sprue, a down sprue facilitates the pouring of molten metal, which seamlessly flows into the foam pattern's gating system.
