THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This pivotal stage determines the success of lost foam casting. Choose materials meticulously based on casting specifications. For aluminum die castings, expandable polystyrene with pentane is selected, serving as an exceptional blowing agent for optimal results.
Conversely, for cast iron and steel components, a copolymer blend of EPS and EPMMA is employed, ensuring superior performance.
2. Pre-expansion
The polystyrene efficiently expands due to the pentane's blowing agent properties. Below, observe a bead pre-expanded using a state-of-the-art fluidity bed dryer.
3. Molding
To create the pattern section, pre-expanded EPS beads are expertly propelled via a fill gun into a permanent metallic mold using compressed air. Within the mold, these beads bond through heating, forming the precise pattern geometry needed. Refer to the detailed molding process described below.
4. Pattern Section Assembly and Mounting
For intricate pattern geometries, segments are crafted into simpler sections. Post-foaming and drying, these sections are carefully assembled to create a complete pattern and mounted on a gating system, forming a cohesive cluster.
5. Coating of the Clusters
The assembled clusters are meticulously coated by submerging them in a water-based refractory coating, achieving a uniform thickness of approximately 2mm for enhanced durability.
6. Mold Filling
The coated cluster is delicately placed into a flask, with quartz sand being added using a sand raining feeder. Vibration ensures comprehensive compaction of the sand, embedding the cluster entirely, with only the sprue remaining exposed.
7. Casting
A down sprue is precisely aligned over the EPS sprue. Molten metal is then skillfully poured into this downsprue, flowing seamlessly into the foam pattern's gating system. Here, the molten metal decomposes the EPS cluster, intricately filling the mold cavity. Review the decomposition process for further insight.
8. Demolding
After solidification of the molten metal, the casting is formed with precision. The castings proceed to the next stage for thorough cleaning and finishing.
9. Sand Processing Department
Post-demolding, the utilized sand is efficiently conveyed to the processing system for recycling, ensuring sustainable reuse.
