THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material Selection for Patterns
This phase is crucial in the realm of lost foam casting. It is imperative to select appropriate materials corresponding with the casting material. For aluminum die castings, expandable polystyrene (EPS) containing pentane is preferred.
As an alternative, for the casting of more robust materials such as cast iron and steel, a specialized copolymer composed of EPS and EPMMA is utilized.
2. Pre-expansion Phase
Polystyrene becomes expandable owing to pentane, its blowing agent. A showcase of this process includes beads pre-expanded using a fluidized bed dryer.
3. Molding Process
For crafting the pattern section, pre-expanded EPS beads are injected into a permanent metal mold via a fill gun using compressed air. Heating fuses these beads, forming the intended pattern shape. Discover the intricate molding process detailed below.
4. Assembly and Mounting of Pattern Sections
Owing to the division of complex pattern geometries into simpler sections, these must be assembled post-foaming and drying to create a complete pattern. Following assembly, patterns are mounted onto a gating system, forming a cluster.
5. Cluster Coating
The assembled clusters are submerged in a water-based refractory coating, achieving a protective layer approximately 2mm in thickness.
6. Mold Filling with Sand
Position the coated cluster within a flask, letting quartz sand cascade over via a sand raining feeder, then compact using a vibration table. Once compacted, the cluster is encased in quartz sand, leaving only the sprue exposed.
7. Casting Process
A down sprue aligns above the EPS sprue, directing molten metal into the gating system. As the metal flows, it decomposes the EPS cluster, expertly filling the mold cavity with precision. Examine the decomposition process for further insight.
8. Demolding Procedure
Following complete solidification, the castings emerge, ready to progress to subsequent cleaning processes.
9. Sand Reprocessing Department
Post-demolding, used sand is transported to the processing system for recycling, ensuring sustainability and resource efficiency.
