THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This vital stage determines the success of lost foam casting. The selection of material is pivotal, aligning with casting requirements. For aluminum die castings, we choose expandable polystyrene with pentane, a highly efficient blowing agent.
Conversely, for cast iron and steel castings, we utilize a copolymer blend of EPS and EPMMA, ensuring optimal performance.
2. Pre-expansion
Polystyrene's expansion is accelerated by pentane as the blowing agent. Below is an illustration of a bead pre-expanded using a fluidity bed dryer.
3. Molding
The creation of the pattern section involves propelling pre-expanded EPS beads into a permanent metallic mold using compressed air. The beads cohesively bond upon heating, forming the intricate pattern geometry. Refer to the detailed molding process below.
4. Pattern Section Assembly and Mounting
Intricate pattern geometries are divided into simpler sections. Post-foaming and drying, these sections are meticulously assembled into a full pattern and mounted onto a gating system, forming a cohesive cluster.
5. Coating of the Clusters
The assembled clusters are carefully dipped into a water-based refractory coating, achieving a precise thickness of around 2mm, ensuring optimal performance.
6. Mold Filling
Positioned in a flask, the coated cluster undergoes sand filling with a sand raining feeder. Vibrational technology compacts the sand completely embedding the cluster, leaving only the sprue exposed.
7. Casting
The down sprue aligns with the EPS sprue, allowing molten metal to be poured precisely. This flows into the foam pattern's gating system, decomposing the EPS and filling the mold cavity with intricate precision. Examine the detailed decomposition process below.
8. Demolding
With the solidification of molten metal, the casting is beautifully formed, ready to proceed to subsequent stages for comprehensive cleaning.
9. Sand Processing Department
After demolding, the used sand embarks on its journey to the processing system, where it is efficiently recycled and reused.
