1. Source Material for the Pattern
This stage is absolutely vital for successful lost foam casting. The choice of material is dependent on the specific casting requirements. For aluminum die castings, we prefer using expandable polystyrene that contains pentane, which acts as an exceptionally effective blowing agent.

2. Pre-expansion
The expandable polystyrene effectively expands, thanks to pentane's role as a blowing agent. Detailed below is a bead that has been pre-expanded using a fluidity bed dryer.
3. Molding
To create the actual pattern section, the pre-expanded EPS beads are injected via a fill gun into a permanent metallic mold with the help of compressed air. Within the mold, these beads bond together through heating, forming the intended pattern geometry. Please refer to the comprehensive molding process illustrated below.
4. Pattern Section Assembly and Mounting
For complex pattern geometries, sections are divided into simpler components. After the foaming and drying process, these components are meticulously assembled into a complete pattern and expertly mounted on a gating system to form a cohesive cluster.
5. Coating of the Clusters
The assembled clusters are immersed in a water-based refractory coating, ensuring a uniform thickness of approximately 2mm.
6. Mold Filling
The coated cluster is strategically placed in a flask, then quartz sand is introduced using a sand raining feeder. Vibration ensures the sand is compacted until the cluster is entirely embedded with only the sprue being visibly exposed.
7. Casting
A down sprue aligns precisely over the EPS sprue. Molten metal is carefully poured into this downsprue, which then traverses into the foam pattern's intricate gating system. This molten metal efficiently decomposes the EPS cluster, filling the mold cavity with exquisite precision. Kindly examine the detailed decomposition process outlined below.
8. Demolding
After the molten metal solidifies, the casting is formed. These castings are then advanced to the subsequent step for meticulous cleaning.
9. Sand Processing Department
Following demolding, the utilized sand is conveyed to the processing system for efficient recycling and reuse.
