THE MOST IMPORTANT PROCEDURAL STEPS ARE EXPLAINED BELOW:
1. Source Material for the Pattern
This critical phase in lost foam casting is pivotal. It is essential to select materials based on the casting material type. For producing aluminum die castings, expandable polystyrene with pentane as a blowing agent is chosen.
However, for cast iron and steel production, a sophisticated copolymer of EPS and EPMMA is the preferred choice.
2. Pre-expansion
The expandable nature of polystyrene is due to pentane, acting as a blowing agent. Subsequently, beads are pre-expanded using a fluidity bed dryer, achieving the desired expansion.
3. Molding
In this phase, pre-expanded EPS beads are injected into a permanent metallic mold using a fill gun and compressed air. Upon heating, the beads bond and form the intricate pattern geometry. For detailed processes, refer to the molding section below.
4. Pattern Section Assembly and Mounting on the Gating System
Complex geometries are segmented into simpler sections, assembled post-foaming and drying into a cohesive pattern. These patterns are then affixed to a unified gating system, forming the cluster.
5. Coating of the Clusters
The assembled clusters are immersed in a water-based refractory coating to achieve a 2mm thick protective layer.
6. Mold Filling
The coated cluster is strategically placed in a flask, where quartz sand is methodically added via a sand-raining feeder and compacted with a vibration table until fully embedded, leaving only the sprue exposed.
7. Casting
An additional down sprue aligns with the EPS sprue. Molten metal is poured through, decomposing the EPS cluster as it fills the mold, capturing intricate details. For decomposition insights, refer below.
8. Demolding
Post-solidification, the castings are formed, ready for the next stage of cleaning and refinement.
9. Sand Processing Department
Following demolding, the used sand is efficiently routed to the processing system, ensuring sand is recycled and ready for reuse.
